I found the crack almost the way Pete descreibe, but I took off the fan cover (Shroud, upper) on the engine side of the radiator. Then I took some picture (blitz) with my mobilphone down on the engine side of the intercooler.

Was yours an obvious crack? Some of the pictures i've Googled are very fine, hair line, cracks and could be difficult to spot.
A crack would make sense to me because driving back through France a couple of weeks ago I noticed that whilst doing 85+ into a strong headwind that there was slightly more power and no smoke. That suggests to me that any boost leak was being countered by the increased air pressure hitting the IC (or is that just my accountant logic and complete mechanical nonsense ).Java Black Metropolis MY06

Apart from a split, another possibility is is delamination of the intercooler hose. As you have to remove it to check, it might be just as well to replace it. This will either fix the problem or eliminate it as a possibility.

Had my intercooler hose go yesterday with lots of black smoke coming out the back under load. Lifted the bonnet and there it was a 6" split at the top of the hose. Duck taped up and waiting for a call to the warranty company tomorrow to see if it's covered along with the heated seat, front speaker and parking sensor which have also gone.

Just as an update to my post, warranty doesn't cover hoses Bloody typical. Still at £42 I got one and fitted it in about 10 mins.
Now no smoke and the mpg has gone from 26 to 32.5, bonus. Very happy bunny.

I too have black smoke..... any thoughts on where best to get a new intercooler hose from? - (replaced the air filter yesterday and dosed with some Redex fuel system cleaner, with no apparent improvement)D3 2.7 TDv6 HSE, 2005 in silver.

I got my hose from a Guildford LR dealer, was about £40 I seem to recall. However, the cause of my black smoke was actually 2 failed EGR valves. These were replaced and now I have no black smoke .Java Black Metropolis MY06

just to close this off. new intercooler pipe from The Large One and hey presto, the smoke went away.D3 2.7 TDv6 HSE, 2005 in silver.

My car started bellowing black smoke to the point where "I can't read your number plate when you boot it"!!!
Looked on here.
20 minutes later, it's patched up (Bank Holiday Sunday), and I'll get a new one on Tuesday.

Just drove 900 mile round trip with black smoke belching out the back on kickdown and have checked my intercooler hose, lovely big split, nice cheap repair for a change !
