Just stumbled upon this thread whilst doing some research. I know it’s a few months old but seems to be what I was trying to diagnose.
I’ve got the smell in the cabin when the heater is on ( only the heater, not when AC is on) and I do have a slight blow on start up when cold.
Going to get underneath this week as I plan to do an oil change anyway and will get my hand up to see if I can feel any blowing.
Got to say, as good as this write up is, not sure if it’s a bit beyond me...

Exhaust gas smell can also come from a bad injector bottom sealing. The small copper washer.

Just bumping this thread to find a solution to my next problem... cracked manifold.

A body off cost is out of the question for a 200k Disco. So the question is, how easy is it for a garage to drop the (manual) gearbox and replace the crossover pipe?

If it's a garage that has done it before it's pretty straight forward really and should be no challenge.

It can be done though without removing the gearbox or the body!

I have read the opening post, hearing that the crossover can be removed without removing body or gearbox definitely makes me feel motivated to do it myself- but there’s not been many that have done it.

Do you have any advice/tips to build my confidence to just do it myself!? Lol.

Yes, if you're capable and reasonably experienced with working on cars its just nuts and bolts albeit awkward ones at that.

Have a good comprehensive set of sockets & spanners, a Map gas torch (just in case), and don't be afraid of it! Sometimes it looks much worse than it really is, but once you strip out the battery/covers etc it won't look quite so bad Thumbs Up

If its cracked it needs replacing ,if you can remove all the nuts and studs you will be able to finish the rest, if you snap a stud or round off a nut you may need to take it to the garage but you have lost nothing by trying

Easier with EGR removed?

Great description and discussion!

My MY2006 is now “ready” for a crossover change. I guess after 536.000km it is to be expected …

Anyway, I had the EGR assembly removed and blanked years ago. From the description it seems everything EGR is approx half the job. So with no disassembly and no assembly afterwards I will save some time (and money).

I am getting a quote from the local shop. How much time should I estimate for them? Any suggestions and thoughts are welcome! Thanks in advance!

Thank you for taking the time and trouble to write this post- it was invaluable in guiding me through my lovely other halfs Disco 3 crossover pipe repair. The toughest part of the job was getting the three rounded nuts off on the LH flange- I ended up cutting them off but even that was a job and a half, particularly the top one as you can't see it. I used a Dremel with a cutting disc and sliced through parallel to the centre line of the stud (that the nut goes onto), but on that top one ended up going half way though the stud which left very little stud to extract, so I wound a nut on and welded that in place then went away to pray! Thankfully the nut stayed on and the stud screwed out, phew! I repaired my pipe rather than replace it- I found a flex section online (sorry I forget where from) to replace the RH flex section and deleted the LH flex pipe and put a straight piece of pipe in its place and assembled on the vehicle and tack welded the assembly to get the correct alignment. This was a year ago and it's been, and still is, fine- no leaks that I am aware of. Thanks again for your post, it made the job a lot easier knowing what had to be removed, plus the tips etc.
